A continuous challenge,however, is dealing with the potentialproblems caused by dust. At companiescontinue to make use of natural anddelicate ingredients, the potential forexplosions caused by accumulations ofdust is very great.As dust in a factory environment canprove so hazardous, manufacturers musthave systems and equipment in place thatadhere to the EU’s ATEX Directive1999/92/E, which has been implementedby the Dangerous Substances andExplosive Atmosphere Regulations 2002act in the UK.These regulations require thatemployers classify places where explosiveatmospheres are likely to occur – such asin the form of combustible dust generatedby processes such as flour milling andsugar grinding – and must implementprotective measures and select appropriateequipment for use in those environments.There are other major issues thanks todust contamination, as it can lead topotentially dangerous blockages in factorypiping or tubing applications.Much work is being done to control andmanage the amount of dust in foodproduction environments. One example ofthis in practice comes from tea specialistsTwinings, where its Andover factoryproduces anywhere between 45 millionand 75 million tea bags per week, viathirteen machines.One side-effect of the productionprocess is the large amount of bloom dustthat can be created. The system runs on theDustcontrol Green System controls,featuring an inverter for electricity savingsince the system runs for long periodswith a varying number of users. Thesystems themselves are very simple to use– all our technicians and operators haveto do is pull down a flap, plug in the dusthose and use the necessary accessories asneeded. This means that cleaning can bedone by the machine operators on an adhoc basis during production to keep thetea production machines runningeffectively, thereby creating a leanerprocess.”The first dust extraction unit fromDustcontrol UK was purchased byTwinings four years ago and is fitted onthe Dream Line. It’s currently out of usewhile part of the factory is beingrefurbished, but is due to be up andrunning once more shortly. Twinings’ second dust extraction unit isfitted on the Transfer Line. Allan Rosesays, “When we wanted another system,we went straight to Dustcontrol UK,explained what we needed and purchaseda large centralised vac cleaning system.This system has now been in use for ayear and it’s done exactly what we’veneeded it to. The Transfer Line has atotal of twenty plug in points about eightmetres apart, with four in use at any giventime to ensure the machine works at itsoptimum.“Both vac systems have self-cleaningfilters. The filters are set to self-cleanbetween shifts throughout the day so asnot to interfere with workloads, takingaround ten minutes. All collected materialends up outside of the main hall in thewarehouse in an easy to change bagconnected to the cyclone that is easilyaccessible by the technicians. This systemhas created a better working environment– technicians and operators no longer riskfalling over mobile vacuum units andelectric cables, the air is cleaner, their jobsare that bit easier and also theenvironment they are now working in is alot healthier and tidier, which hasultimately improved morale.“With the expansion, we’re hoping toincrease the Transfer Line by adding fiveplug in cleaning points on springretractable hose reels, adding in a newshredding machine that will allowrecycling of any paper waste.”Dustcontrol have now introduced neweco-green motors into every appliancewithin their entire mobile dust extractorrange, which has helped lowerconsumption while also increasing power– providing further benefits.The tea sector has often had issues withdust in the past but much work has beencarried out to avoid potential flashpoints.One valuable way in which this can haveother valuable effects is by applying spraydried flavours to tea leaves and coatingthem using proprietary technology, asillustrated by Sensient Flavors BeverageEurope.Double-coating protects the flavour,maintains the sensory profile over a longperiod of time and extends shelf life. Minimising dustcontamination when filling and shiftingmillions of tonnes of powderedingredients through a factory ischallenging for manufacturers, but there isnew equipment now available. For example, initially developed for thehandling of food and pharmaceuticalingredients, the Spiroflow T2 AngledBulk Bag Discharger provides an air-tightoperation which empties product with theminimum of residue and has angledframework, not horizontal flat surfaces,reducing settlement and saving time oncleaning. The construction of this stopsfine dust sticking to any part of thedischarger resulting in improved hygiene.GEA, meanwhile, are illustrating theirGEA Niro Air Disperser at the upcomingAnuga FoodTec event. The DDD AirDisperser incorporates all the latestknowledge within spray drying and isdesigned using GEA’s proprietary CFDsimulation tools, for use in plants withcapacities up to 30 tons/hour producingproducts such as milk powder, nutritionalformulas and food ingredients. In thecarton sector, many companies now aimfor their cartons to be labelled as meetingthe criteria of the Forest StewardshipCouncil Chain of Custody. FSC is aninternational organisation that promotesresponsible management of the world’sforests and its CoC certification allowswood fibres to be traced at every stepthrough the supply chain, providingassurance that any products bearing thelogo support forest management thatadopts environmentally appropriate,socially beneficial and economically viablemanagement practices.Tetra Pak introduced the FSCcertification system to the liquid foodcarton industry in 2007, launching theworld’s first FSC labelled carton, andsince then, Tetra Pak has delivered morethan 130 billion packages to customerscarrying the FSC logo, with 43.7 billion in2014 alone. The company can now supplyFSC-labelled packages from anywhere inthe world, having received certification forall of its converting plants and marketcompanies, covering a total of 92 facilitiesworldwide. Oneof the latest machines to make an impactin the sector is the Cartonwrap, amachine from CMC Machinery, an Italiancompany who are well-known forproducing wrapping, mailing andfulfilment machines built to be high-speedand reduce labour costs.The Cartonwrap works by producing afit for purpose box around a product as ittravels through a conveyor. The machinecan produce up to a thousand packs perhour, and has the ability to print andpress labels to the packs at the same time– making it ideal for fulfilment operations.Kite Packaging have been supplying themachine to customers in the UK.Meanwhile, T Freemantle havecompleted a Wraparound Sleever to packQuorn products in a distinctive sleevedesign with a cut-out front for productdisplay. The Wraparound machine isrunning two different sizes of tray andsleeve containing a number of productvariants. The machine’s simple designmeans that it can be easily adjustedbetween sizes in under ten minutes. Thesize change also means that wasted sleevesduring setup is reduced to an absoluteminimum with most adjustments beingpre-set fixed reference points making thesize change a simple and unskilledoperation. Design andbranding consultancy Lewis Moberly hasrecently won gold at the DBA DesignEffectiveness Awards for its work onDiageo’s Johnnie Walker Collection – aresdesign that has seen net sales valueincrease by 112%.The Johnnie Walker Collection is a setof four miniature 20cl bottles, eachcontaining a different blend of whisky andhoused in an outer pack. The brief was tomake the packaging more premium inboth appearance and feel, and to this endan outer sleeve was created, which is blueto emphasise the inclusion of JW BlueLabel – which sells for £150 a litre –within the pack and to elevate the overallimpression. Foiled silhouettes of fourbottles gave a more contemporary andclearly branded appearance and, once thissleeve is removed, a sturdy rigid box witha smart, neat, magnetic closure offers asense of quality.Very much at the other end of thespectrum comes the new window cartonpackaging for Pukka Pies. Sally Voss,Brand Manager at Pukka Pies, says, “Wewant customers to see just how appealingour pies look before they open the box.After extensive research among ourexisting customers, we found that this wassomething that our customers felt verystrongly about – being able to see theproduct they were buying.
